How do I make a video file from my RBR replays?????

You can use a free program called "Fraps"
https://fraps.com/
Configure Fraps and start it up before launching RBR.
You can also start RBR in window mode.
Open "RichardBurnsRally.ini" and set Fullscreen = false.
This may help to improve framerate when you capture, but i'm not sure about it.
Windows has a free software called Moviemaker.
https://www.microsoft.com/windowsxp/downloads/updates/moviemaker2.mspx
Use this to edit the Avi files Fraps records to your disk.
